PepsiCo Uses AI Digital Twins to Optimize Factories Before Construction

PepsiCo is shifting factory planning from static designs to software-based simulations, using Siemens and Nvidia platforms to build digital twins of manufacturing sites. AI agents can test production layouts, material flows and operating conditions before steel is installed or equipment is moved. The approach matters because design changes made during physical construction can delay projects, disrupt output and drive up the cost of large manufacturing investments.

In its initial deployments, PepsiCo said the technology increased production capacity by 20% and identified about 90% of design problems before construction. The company expects earlier detection of layout and engineering flaws to reduce capital spending by 10% to 15%. The results indicate that digital twins and AI-assisted simulation could shorten the path from factory design to stable production while lowering the risk of costly on-site rework.
